Hi Tom,
I'm sorry to hear that you're facing these troubles. As mentioned in these closely related forum threads

http://forum.itoosoft.com/index.php?topic=1679.0:
"When RailClone is used to create pavements or curbs on closed corners, it is frequent to encounter overlapping issues because the geometry intersects with itself. Unfortunately, when this happens, there is not an easy way to fix it. However, there are several techniques that would help us to avoid overlapping:
- First, increase the spline's interpolation using Style > Curve Steps (i.e., with a value of 100).
- If the path turns in both directions, we can minimize the issue of centering the segments on the Y-axis in relation to the spline. To achieve this, set each segment's "Y Alignment" to "Center" within the Style Editor.
- Since the decisive value in this problem is the corner's radius, it may be useful to adjust it dynamically. RailClone allows creating rounded corners automatically by setting the parameter Rules > Corner > Fillet Radius in the Generator. This way, we can visually check at what radius value the overlapping problem starts.
- Sometimes it may be necessary to refine the segment's geometry so that it bends better on curved paths. To do this, select the segment in the Style Editor and click "Extract Segment" in the toolbar. A new object will be added to the scene; simply select and refine it (e.g. by applying a Tesselate modifier).
When the curve is so close that none of these techniques works, the only way may be to use mitered corners. This can be done by setting the generator
Rules >
Corner >
Bevel Mode to a value other than "Disabled" (e.g. "Extend"). The
Fillet Radius parameter must be zero."
I hope this helps.
Best regards,
